Big and bulky items break the assumptions behind standard fulfillment pricing — storage per unit, two-person handling, packaging built for the wrong network, and returns that can cost more than the sale. What actually changes, and what to ask a 3PL before you sign.
Brands tend to discover the oversized threshold the way you discover a pothole. A product that shipped fine at 46 inches gets redesigned to 49 inches, and suddenly the same order costs three times as much to move.
The lines that matter are set by the parcel carriers, and they are dimensional, not just weight-based. Parcel networks apply surcharges when a package exceeds roughly 50 pounds, when its longest side passes about 48 inches, or when length plus girth clears about 105 inches — and they apply a much larger "over maximum limits" charge above roughly 150 pounds or 165 inches of length plus girth. Cross the top line and the parcel network will not take the item at all; it becomes freight.
Those thresholds move every January, so treat the specific numbers as a checkpoint rather than a constant. The structural point does not move: there are three or four cliffs, and a product sitting a half-inch under one of them is a margin risk that engineering can usually solve for free.
Standard fulfillment economics assume a pallet position holds a lot of sellable units. Big and bulky inverts that. A single treadmill, sofa section, or 8-foot awning may occupy a full position, which means storage cost per unit can exceed the pick-and-pack cost per unit — the opposite of the ratio most rate cards are designed around.
That drives different storage decisions: bulk floor stacking for uniform crated goods, cantilever racking for long items that have no business on a pallet, drive-in racking where you have depth but few SKUs. It also changes how you should read a quote. A per-pallet storage rate applied to items that cube out at 30% fill is an expensive way to rent air. In standard fulfillment, one person handles one order. Above roughly 50 pounds or 4 feet, most safe handling becomes two-person or equipment-assisted, and your labor model has to account for it. A pick that takes 90 seconds for a shoebox can take eight minutes for a crated item requiring a walkie, a partner, and a staged path.
Three practical consequences:
A carton engineered to survive a parcel conveyor is not the same carton that survives an LTL trailer, and the difference is not thickness. Parcel networks impose repeated impacts and tumbles; LTL imposes compression from whatever gets stacked on top of you and clamp pressure from handling equipment.
For oversized freight this usually means edge protectors and strapping rather than more corrugate, corner blocks that let the item be clamped without crushing, and a pallet build that presents a flat, stackable top surface. Every inch of overhang past the pallet edge is an inch that will be hit.

A returned parcel item costs a few dollars to bring back. A returned sofa costs a pickup appointment, a truck, two people, and a disposition decision that is rarely "put it back on the shelf." Oversized returns need a policy written before launch: what qualifies, who pays the reverse freight, whether inspection happens at a hub or the origin warehouse, and what the item is worth once the box is open. Ask how oversized items are stored and priced, not just per-pallet but per-cubic-foot. Ask for the two-person handling surcharge in writing. Ask which carriers and final-mile partners they hold contracted rates with above 150 pounds. Ask what percentage of oversized shipments are damaged in transit and how claims are filed. And ask how the receiving process captures actual dimensions, because a warehouse that re-measures on receipt will catch the surcharge risk before the carrier bills you for it.
