Protective Packaging for Heavy and Oversized Goods: Cutting Damage on Bulky Shipments

Big and bulky items break in predictable places — corners, edges, and wherever a forklift touched them. A look at edge protection, void fill, palletization and the freight paperwork that decides who pays when something arrives damaged.

Parcel-sized goods get damaged by drops. Oversized goods get damaged by handling — a forklift tine into a side panel, a strap tightened onto an unprotected corner, a stack that shifted in transit. The failure modes are different, so the packaging answers are different too.

If you are moving furniture, appliances, fitness equipment, planters, sinks or anything else that lives on a pallet rather than in a box, here is where the damage actually comes from and what to do about it.

Where bulky items break

Four patterns cover most of it:

  • Corners and edges. These carry the load in a stack and take the strap tension. An unprotected corner crushes and the whole carton loses its structural rating.
  • Forklift strikes. A tine entering the wrong side of a pallet punches straight into the product. Pallets sized to the product and correctly oriented pallet entry points are the fix.
  • Internal shift. A heavy item that moves 30 mm inside its carton becomes a hammer against its own packaging over a few hundred miles.
  • Stack collapse. Bulky cartons are often not designed to be bottom-of-stack. Anything that will be stacked needs to be told so at design time.

Notice that three of the four happen in a warehouse or on a trailer, not on a doorstep. That is why last-mile service selection alone does not solve damage on big goods.

The packaging stack for a heavy SKU

Two layers get skipped most often and cause the most claims. Edge board is cheap and it is the difference between strapping that compresses a corner and strapping that distributes load. Immobilisation is the one people substitute loose void fill for — loose fill settles under vibration, and a heavy item that settles is a heavy item that is now loose.

Palletisation decisions that matter

A well-packaged item on a badly built pallet is still a damage claim.

  • No overhang. Product that hangs past the pallet edge is the first thing another pallet or a dock wall will hit.
  • Match the pallet to the product, not to the rack. Oversized SKUs often need a custom-cut skid rather than a standard 48×40.
  • Strap through the pallet, not just around the load. Stretch film holds a load together; strapping holds it to the base.
  • Declare whether it can be stacked. A load that must not be stacked needs a physical cone or frame, because a written instruction on a bill of lading does not stop a forklift operator who needs the trailer space.

Packaging cost versus freight cost

More packaging is not always the answer, because protective material adds dimensions and dimensions drive freight cost. Two useful checks:

  1. Does the added material push you into a higher dimensional bracket? Growing a carton by 50 mm on each side to add foam can move the whole shipment up a rate tier. Our piece on dimensional weight and carton selection covers the arithmetic behind that.
  2. Does the added material change the freight class or handling requirement? Density and handling difficulty both feed into how bulky freight is rated.

The honest framing is a trade-off, not an optimisation: you are choosing a point on a curve between material spend, freight spend and damage rate, and the right point depends on unit value and replacement cost.

Document the condition, or the claim goes nowhere

For bulky freight, damage is usually discovered at delivery rather than in a warehouse — and freight claims turn on what was written down at that moment.

  • Note exceptions on the delivery receipt before signing. "Carton crushed, left rear corner" is a claim. A clean signature is a closed case.
  • Photograph on the trailer if possible, before the load is broken down.
  • Keep the packaging. A carrier inspecting a damage claim will ask whether the packaging was adequate; the packaging is your evidence.
  • Log it by SKU, not just by shipment. A pattern of the same SKU arriving damaged is a packaging problem, not a carrier problem.

That last point is the one that turns damage handling into something useful. A per-SKU damage log tells you which items need a packaging redesign and which carriers or lanes are the issue.

Where this sits in your operation

Protective packaging for heavy goods is a per-SKU engineering decision, not a warehouse default. It gets made once, documented as a pack spec, and then repeated — which is exactly the kind of thing that goes wrong when it lives in someone's head instead of a written standard.
